What is bed frame repair in wind turbines?

The bed frame is the load-bearing base frame in the nacelle of a wind turbine. The structure absorbs and distributes loads from the drivetrain, including the rotor bearings, gearbox and generator.

Repairing a bed frame therefore involves rectifying damage to a critical load-bearing structure.

Why do cracks appear in bed frames?

Cracks in the bed frame typically develop over time as a result of dynamic loads, vibrations and metal fatigue. Gusts of wind, turbulence and fluctuating load conditions are transmitted through the driveline and down into the load-bearing structure.

Damage can also develop more quickly if the mill has been operating with an imbalance, worn bearings or other conditions that increase vibration and stress.

If cracks are not dealt with in good time, this may affect the rigidity of the structure and increase the risk of alignment problems in the driveline.

In technical documentation, depending on the type of wind turbine, the same structure may also be referred to as a bedplate or main frame.

When is an uptower bed frame repair necessary?

Uptower bed frame repairs are required when cracks, metal fatigue or other stress-related damage affect the load-bearing structure in the nacelle, and the damage can be accessed, prepared, repaired and inspected safely whilst the turbine is in operation.

This solution may also be relevant when a bed frame needs to be reinforced following damage or as part of a retrofit, where the aim is to reduce the risk of further damage and extend the component’s service life.

The choice of the correct repair method depends on the extent of the damage, its location, the materials involved, access conditions and the customer’s technical requirements. The work therefore begins with a technical assessment, before the method, hot work plan, any necessary reinforcement and documentation requirements are determined.

Uptower welding repair of a bed frame

Welding repairs are used when damage can be safely repaired directly on the tower without the need for major changes to component handling or access.

Welding repair is the standard repair method when cracks or damage to the bed frame can be repaired from above. The work involves preparing the damaged area, milling, grinding, welding and subsequently inspecting the repaired structure.

This method is appropriate when the damage can be safely accessed within the turbine and when the repair can be carried out and verified in accordance with the technical requirements for the component.

Welding repair with a bespoke lifting solution

This solution is used when bolts, components or access conditions restrict access to the bed frame and require a bespoke lifting or securing solution.

In more complex repair scenarios, the welding repair can be combined with a bespoke lifting or securing solution. This may be appropriate when bolts, components or access conditions require controlled handling up the tower before or during the repair itself.

The lifting solution is planned according to the specific conditions at the wind turbine, so that access, safety, component handling and hot work can be integrated into a single, controlled operation.

Extending service life through structural retrofitting

Bracket installation is used when the structure needs to be reinforced as part of repairs or to reduce the risk of future damage.

When a bed frame needs reinforcing, Cetec Energy can install small, localised reinforcements or a complete bracket or retrofit solution. This may be necessary following damage or as a preventative retrofit, the aim being to reduce the risk of repeated stress damage and to help extend the service life of the load-bearing structure.

The solution can form part of a comprehensive retrofit programme, in which several wind turbines are inspected, reinforced and documented using the same technical approach as part of the customer’s work on extending their service life.

Inspection and quality control using non-destructive testing

NDT can be carried out both before and after repairs to wind turbine bed frames. Prior to the repair, inspection can be used to determine the extent of the damage, identify relevant areas of concern and provide a basis for selecting the repair method.

Once repairs have been completed, NDT can be used as part of the documented quality control process. Cetec Energy uses penetrant testing, magnetic particle testing and other methods to check for surface indications in the repaired area.

The aim is to ensure that the damage assessment, repair method and final inspection are all integrated into a single, documented technical process.

Damage assessment
& HSE

Assessment of cracks, stress damage, turbine type, access conditions and repair options. At the same time, the HSE considerations that determine whether the repair can be carried out safely uptower are identified.

Risk analysis
& preparation

Risk analysis and mitigation for all significant factors, including access, hot work, confined spaces, ventilation, equipment and any lifting or securing arrangements. Specific safety measures, procedures and work instructions are to be established.

Milling, welding
& reinforcement

The damaged area is milled, and cracks are repaired by welding and then ground down in accordance with the relevant WPS. If necessary, a small reinforcement or a complete bracket is fitted to reinforce the load-bearing structure.

Inspection
& documentation

The repair is tested and inspected using the appropriate method. Documentation includes relevant photographs, inspection points and technical documentation. Where necessary, non-destructive testing (NDT) may form part of the quality control process before or after the repair.

Yaw Ring Repair

Uptower repair of damaged teeth on the yaw ring – carried out using welding, reconstruction and documented quality control.

Yaw ring repair becomes relevant when damaged teeth on a yaw ring affect the wind turbine’s ability to turn the nacelle correctly towards the wind.

Worn and broken teeth on the yaw ring can lead to misalignment, increased stress on the drive system and, in the worst case, downtime.

This type of yaw ring repair can extend the life of a critical component and get the turbine back in production within days - not weeks.

FA: Repair of bed frames in wind turbines

The choice of method depends on the extent, location and cause of the damage, as well as access conditions and the customer’s technical requirements. Some damage can be repaired by welding, whilst other cases require reinforcement or a structural retrofit to reduce the risk of recurring stress-related damage.

A bespoke lifting or securing solution may be required when bolts, main frame components or restricted access obstruct the repair area. The aim is to ensure safe access and controlled working conditions for the welding repair.

Confined space conditions are assessed on the basis of access, the work area, ventilation, gas monitoring, evacuation and the specific hot work task. This assessment forms part of the risk analysis before the method, safety measures and work instructions are determined.

The NDT method is selected on the basis of the type of damage, the material, the location and the customer’s technical requirements. NDT may be carried out prior to repair to determine the extent of the damage, and after repair as part of the quality control process.

The documentation may include photographs, checkpoints, test results and relevant technical documentation. The aim is to provide the customer with a documented basis for technical acceptance and subsequent operation.
